No problem with earthing cecked and double-checked.(unless you mean something else that i don't get)
Reg/rec is a new r6 unit. Probably it is the specific reg/rec, combined with voltage drop across the wires.
when this unit "departs" for the "afterlife"......i'i'll be sure to get a mosfet one.
Now, if i unrivet the new stator, take out a slice or two, so that i can "lower" it down to a nc35 stator size. Then reweld long bolts with nuts, do you think this could work?

Are you still running the original wiring between the regulator and the rest of the wiring loom? You'll gain a few tenths (or more) of a Volt if you take the output of the reg/rec directly back to the battery with new wire. Put a 30A fuse in the positive one.
I have the Electrex stator and MOSFET reg/rec as supplied by Rick, both have been on for a little over a year, and touching wood, I've had zero charging issues since I did it. The battery is just a little bit low these days, but that's because it's been flattened several times by previous charging issues, and it's not very young any more. There was enough length of wiring supplied with both the stator and on the reg/rec that I could plug both directly together without using any of the stock loom or making any extensions up. I just took the feed from the stator straight up the side of the bike in an appropriate sized sleeve and connected it to the reg/rec. No faffing about going round the houses through the engine vee and round the battery box. Output goes straight to the battery via a fuse. The MOSFET unit is a lot parger than the stock one and the stud holes don't quite line up with the stock holes, so I had to cut the studs off and bolt the unit down using some of the other holes present in the subframe. It does make fitting a one piece tail a little of a faff due to the extra size, but I'd take that over a flat battery in the middle of nowhere any day!
