Re: Down pipe Gasket replacement
Well changing the gaskets turned into holes behind the header collars leaves me with a few options
Option 1: new exhaust and try to get the exup on it somehow
Option 2: try to refurb the exhaust
Option 3: new exhaust without the exup
Not sure what to do one hell of a speed bump

Re: Down pipe Gasket replacement
I had exactly the same problem with my FZR250. What I did was to get it brazed up. Cost about £30 but well worth it. That has lasted another 2 years of near everyday use!
I have just wire brushed and repainted another set now for the inevitable time this one needs re-doing. Ordering a set of those collared nuts from Yamaha too. 8x 90179-06500.

Brazing. http://en.wikipedia.org/wiki/Brazing
If you take the headers to a decent bike garage or car repair garage show them the holes and ask if they could braze them up, I'm sure you could get it done reasonably cheaply. Get yourself some VHT paint aswell.
They don't want to lump loads in there as the collar still has to hold the header pipe against the head.
Brazing is done at lower temps than welding so it's much less likely to blow holes in the original material.
