battery earth is bolted straight to one of the starter mounting bolts so no issue there. cdi is earthed through the loom.

I assumed the same, but all I can tell you is that after testing everything yu did above, and testing/troubleshooting is my own day job, that using the jump lead to earth the engine allowed the spark to be entirely consistent. that's two years ago and not a hint of the issue since.i,ll also say, that starter motor earth is very light and weathers easily on bikes of their age.
fair enough if ya don't wanna try it, but for the sake of 2mins, even if it doesn't solve it, yu,ve definitively ruled out 1 more possible cause .

I have just gone through my wiring again as I am having trouble starting. I cleaned the kill switchb & then swapped over a relay with a spare one, it's the small one next to the flasher relay under the seat. This takes the feed from the kill switch then back to the cdi not sure exactly what it does but so far it's started on the button with no problems. I'm just going out to try it again.....
