After various different problems with this bike, we came to the conclusion that the genny was flecked, so a replacement was found, and work commenced... genie cover off and a lot of oil poured out, so my question is - Is this right? and if not, what do i need to stop it from happening again?

The generator runs in oil, it's ok and not the cause of your problem.
