I filed a small amount of heatsink material off the reg so it mounted flush on the subframe, fasten it using just one bolt (lock nut on the back if you must).

I'm pretty sure that should just plug on with no modification needed. I've got a CBR125 '05 reg/rec on mine and it's done thousands of miles and not missed a beat. The only problem I remember is you can't get the metal back of it to sit perfect against the subframe, which I need to sort by just grinding a bit off the subframe or stacking some metal behind it to help dissipate the heat.

okay. got the cbr125 reg/rec today./ it says 2004 in white market pen on the back but the ad listed 2005..maybe they marked it wrong on the reg/rec. but it seems to do the job just fine.. my bike voltage is like 13.80v on idle with headlights on. it does fluctuate sometimes but im guessing thats normal! i think my is officially 100% fully functional..i rode it for half an hour and no cut outs.. i also noticed that the reg/rec got warm quite fast...and my old broken one was ice cold when the bike was running
im having a few isues with the indicators still but i think i can survive with that!.

Does the reg/rec backing sit flush to the metal plating on the subframe?

nope its not flush, that little round bump on the subframe is blocking it from being flush. what i did was use large amount of aluminium foil, folded it all up until it was all nice and compact. and stuck it in there for now to help dissipate heat. it does the job prety good.!

File down the bump to ensure a flush fit.
It'll last longer.

A thermal pad is a much better filler.. these ones are quite thick at 2mm...
You should be able to get a nice smooth surface if you file the bump and file off any burrs on the reg/rec's fins.
Use the pad as a gap-filler.. the new Honda ones use somethign similar.
It'll last longer.

im just gonna grind it down and use thermal compound when its flush.
