Going to my mate's who's running this on Sat, he's kindly offered to drop his back wheel out so I can see how it all fits. He's not said much regarding the pictures so I don't think he's to worried and clearly I must have something simple round my neck. Will post on Sunday.

Ok, I've just come back from my mates. I was a little later than planned and he'd locked his garage up. I was also going over to collect a new left hand spacer (as when using the 3TJ carrier) part of the new sleeve sticks out the left hand side and the left spacer in my measurements, goes over it. I'm using my standard 3EN2 carrier (as some tosser ripped me off and sold me a 3TJ one that turned out to be another EN2 one), so I'm not sleeving it down (only sleeving down the wheel spindle hole) and therefore my left spacer needs a smaller internal diameter to match the standard spindle. - All fairly irrelevant as the problem is still the same.
He assured me it would all fit and when I explained the problem, he suspected that my swing arm could have been tightened at some point without all the bits in place, effectively bending it a little inwards.
My internal swingarm measures 22.7cm from inside wall to inside wall. I measured it by putting a metal ruler through the chain adjuster slots (flat so the ruler number face the ceiling).
What does your swing arm measure in that position? - as if we are both at 22.7cm, then I doubt my arm is out/miss-formed.
I did try pulling the arms apart a bit to get it all in, but I could only budge it about a mill and it needs about 3.5 - 4mm.
I just can't figure it out. - I'm going to e-mail him again tonight. I've double checked the spacer measurements and they are all correct.
I'm tempted to just take some off the standard 1WG brake caliper bracket to solve the problem, but I don't want to screw up the chain alignment if I'm missing something more obvious.
My mate said it all fitted for him as easily as the standard stuff (and I've seen it on but on that occasion didn't pay much more attention), but that the sprocket fouled the inside arm. So that's when he had 3mm machined of the sprocket mount points to set it back slightly and he cut down his studs to stop the sprocket nuts fowling.
Keep posting, I'm going to e-mail him now to tell him I'm still no nearer after round 2 and ask his advice or see if I can go back in the week to view his fitment.

I've been messing around today with the setup today. My swinger measures 22.8 between the rear end. So i don't think that your swing arm is off.
The problem is that in order to get the 3TJ wheel in the middel, you need to move over the entire wheel by 3mm. Which is what we machined from the sprocktet carrier. However, if you still want the caliper to line up with the disk you are going to have to machine a little off the outside of the caliper-hanger, seeing as the spacer between the caliper hanger and the wheel has to stay the same to keep the caliper lined up with the disk.
Not sure if i'm making any sense now.
But i don't see how it's going to fit without machining the caliper hanger down a bit. I'm going to see if the 3TJ hanger is any different, also have a 1000 hanger, see if that will work. You never know.
It would be great if someone who had the setup could take it apart and measure things up. It's too bad i'm not on the otherside of the pond, otherwise i would come and help.

I've arranged to go over to 'said' mates this Saturday with my swing arm, wheel and parts to take his rear end apart (IN A STRICTLY STRAIGHT AND MANLY WAY!) to see what we/I am missing.

Was going to go tonight, but car failed MOT on 3 bald tires (picky bastards!), bike is in bits and the old petrol saving 50cc work commuting scooter slips its ass all over the shop on these winter nights!

i have it done on a 3en1 so i dont know if the measurements will be the same as the 3en2, but if they are i'll have a word with sharpey as its in his shed and see if he'll measure it up for you! i seem to remember that the caliper mount was machined a little on one side but by how much i dont know! if you've got the measurements for the thikness of the mount we can see if there is any difference!

17" rear wheel will fit just requires 3mm of the rear brake carrier..... i measured that one up already for the hybrid build buddy...

That sounds positive, nice one. Do you recall which side you needed to take the 3mm off, was it the inside nearest the wheel, or the outside nearest/that touches the swing arm inner?
I'm assuming that it would be in inside as the right hand spacer is wider, so taking some off the inside of the caliper bracket, should in theory restore the caliper/disc alignment.

Right then... I've just come back from my mates and get this!!!! - his 3EN2 swingarm is 23cm exactly. I sold him one of my spare 3EN2 swing arms ages ago. We dug that out as a comparison and that was also exactly 23cm.
I took all my bits round, wheel, spacers spindle caliper bracket sprocket carrier and sprocket and my stuff fits perfectly in both those swing arms.
He's told me that the swingarm may have contracted in the cold without a wheel fitted to it and to keep it in the house for a while where it's warm and see if it expands slightly and then fits with a bit of elbow work.
My swingarm is pretty beat up and I'm amazed at the prospect of a 3mm change due to prolonged exposure to the cold with out a wheel fitted. But it sounds like Marb's arm is the same measurement as mine, almost.
Has anyone else got any info on the text book distance between the swing arm inside walls, measured by placing a flat metal ruler through the chain adjuster slots?
I'm partly tempted to get on ebay and look for another 3EN2 swingarm, but it's odd that two of us have arms that are a couple of mill out...
I guess the good news is that I've seen it all first hand tonight so it can be done I just don't know how the arms can be different especially as they didn't make more than one arm that fitted the 3EN2. The 3TJ arm was wider at the mounting points and the EN1 is braced, so we can't have the wrong arms.
