On most things you tend to find the pads don't cover the entire friction surface of the disc, however on all the bikes I've ever seen/owned/worked on it tends to be the inside of the disc that isn't fully swept rather than the outside. Cars tend to have an unworn patch on the outside like you have. However, the fact the disc is touching the caliper suggests something is definitely wrong. When I did the discs on my 35 last year, I noticed they are VERY close to the caliper, however they do not touch. In fact, the rear is pretty much the same. Are the calipers definitely what you believe them to be? Is there any wear to the calipers or the mounts on the fork legs where the adaptor brackets fit? I don't have a 30, so the RR3/SP-whatever calipers I have should bolt directly on, so I don't know what the brackets are like, but it is at all possible to mount them on the wrong side or the wrong way around?

Yes, sent Ricky my brackets and I've just spoke to him about it.
The calipers rubbed the disc on his bike too but Ricky said that he had a similar problem at first when using 929/SP1 calipers.
The brackets from the batch I have are identical, it may just be that the bolts don't need the washers on them and that I should tighten them up fork first then pull the calipers back.
I'll get them back soon and shall post back again

FYI they are 20grams lighter each than the older style.
Ive take two pics for comparison,
You need to fit without washers, nip up with A6 Key whilst pulling the bottom of the caliper upwards towards the bike,
Start with the fork bolts, top, bottom, then caliper bottom, top.
You tend to get rubbing on the bottom of the caliper but the braking forces would naturally pull the caliper up so no worry of it rubbing the disc under heavy braking etc.
Ive take two pics for comparison,

Update, I've just re-fitted the calipers and didn't use the washers plus tightened like Ricky said.
So far so good, I can't hear a metallic grinding at all when spinning the front wheel, only the pads against discs noise.
Still think the calipers might be binding a little though, so maybe a good refurb is on the cards, luckily I already have new seals if needed
