You dont state which model FZR400 you have.

On my 3TJ there is an earth lead which comes from the rear engine casings direct to battery earth (with a take off lead to connect to loom). There is also an earth wire going from the loom to one of the mounting bolts for the reg/rec. Just to be sure I am going to run another earth lead from the engime to the other reg/rec mount bolts or the exup servo mount bolts.

Did you clean the mounting holes for the reg/rec when you refitted the new one?

I would say double check your earths and even double up on it!

Yes i cleaned everything over before fitting the new reg/rec there wasn't an earth wire going to the reg/rec that i took off, so i will have a nose and see if its loose somewhere, I made the assumption that it was just a direct earth from the rectifier body to the frame when i didn't see an earth wire there, If that doesn't show up anything then i will fit an earth directly from the reg/rec to the frame and another to the battery when the new new one comes though, hopefully that will resolve the issue.

I take it from your reply that the earthing is usually what causes the excess heat build up and subsequent failure of the reg/rec on these bikes? Obv. not the sole reason but...
I have checked the stator output to check its not just pumping silly volts through the thing, and all is well there.

Just another thing, does the earth need to be on the top or bottom of the rec.? or does it not matter? i don't imagine it would make a difference but best to check!!

It does not matter if the earth is on top or below. Personally I would put an extra earth lead going from the engine casings to the reg rec mount bolt (which should by rights then also be earthing the engine to frame).

One good way to check if your existing earth is ok is to take a car booster lead - the ones with big croc clips at either end - clamp/connect one end to the engine (exhaust stud/cam cover bolt) and the other end to the frame. If the engine spins faster on the starter or the lights get brighter when this booster cable is connected then your existing earth is insufficient!

One other thing I do is to smear copper grease on the back of the reg/rec. It acts as a thermal paste between frame and reg/rec.

Oh and be carefull of where you buy your new reg/reg device as cheap items can sometimes be very poor performing chinese copies.

These bikes don't really burn reg recs ... hondas do though.

It could be the alternator windings or the loom to/from the reg rec cuasing to work harder or as Rock said it could be a dody unit. I'd put the earth on the top so the base is flat onto the frame allowing better heat transferance. Really you need to check the whole system.

Just had a look and found a loose earth wire zippy tied up to the rest of the loom thats the correct length and in the correct position to connect up to the reg/rec, guess that was the problem, wasn't on the one i first took off and i didn't put it on the new one, my own fault really should have spotted it. Will put another earth wire on directly to the battery just for peace of mind when i get the new rec through and will double check the voltage being put out the alternator and triple check the loom for any gaps and shorts etc.
