Took out what I'd accomplished of the new seals and got the micrometer out. The old seals depth is about 1.8mm, the new seals... 2.02mm plus they're a 0.02mm or so bigger. I whipped them out and put the old seals back in (as they're only dust seals, the important fluid seals are ok) which took all of 5 fucking minutes. Spent a while jamming the old pistons back in with my thumbs - before they were seized solid but now they slide in with a bit of a push.
Relieved as fuck, I reattach the brake fluid line and do up the bottom calliper bolt swing it forward andddd... thud. The brake pads are too thick. I can't nudge it over the extra few mm it needs or it'd collide with the rear wheel. So I'm going to have to disassemble it, again, and put the rear pads on that I took off which aren't great.
So all in all, I've ordered THREE items. Two of them (seals and pads) came from companies. One of them (spring) came from a forum member. The two items from companies don't fit and are the wrong size, the part from a random guy on the internet = perfect.

Just thought, would it be worth putting an old pad near the wheel so I can get the calliper on then a brand new thicker pad on the other side, if it fits?

first of all again
Compare the new and old pads are they the same shape?
if not then youll need to investigate if you or the comapany have ordered the right parts / part number if you goofed up then explain to them etc, no disrespect dan but ive done hundreds of things with my bike and it always pays to spend 10mins before hiting the pay button to make sure your ordering the right bit,
pads usually drop straight in, and the dust seal in the caliper is a piece of piss,
as for the pistons not sliding in smoothly, thats becuase you have used the old pistons and havent removed the tarnish its not something that can be removed by hand it needs doing on a buffing wheel mechanically, heat and speed involved!
so these will seize again in the not so distant future, as the old seal and tarnish will begin to bind again this is the bit you were trying to prevent
paitence is a virtue i have anger issues at times but with age and wisdom it always pays to step back take a deep breath and try again later etc.
chill winston this is just a rear caliper!

as ricky says ^^^ , are the pistons pushed right back into the caliper (they should push back flush i think) and does the caliper moved along the slide bar freely, you should have enough room for 2 pads and disc , what pads did you buy

I don't have the effort, money or time to get them properly polished, I spent ages with a rag and they're ok now, they push in flush against the back of the calliper.
I double checked my pad purchase and it said clearly "VFR400 NC30" pads and listed 1992 Jap as a year it should fit. The pad material is about 40% thicker than the old pads, there's no way on earth it'll fit properly.
Should I just refit the old pads for now rather than 1x new, 1x old?
It should work a lot better anyway as before the pistons were solid seized, the spring had snapped and the slides were stuck. I've polished the pistons by hand, put new piston seals in, greased the slides and replaced the broken spring - so it should have some effect!
I'm going to nip to Halfrauds to get a piece of clear pipe with a one way valve on so I can bleed the brakes.
This would of been a half hour job if i got sent the right parts :/

i guess you could use the old pads , seems a pity after all the work you done to be putting the oldies back in , i rebuilt my rear caliper a while back and cant remember if it was a squeeze or not to get the caliper back on , im sure there was a bit of a gap otherwise the brake would just bind again

Cheers but I don't unfortunately!
I've got a brake bleeding kit, aka tube with a one way valve and a bottle, and I'm going to bleed them now after I swap out the new pad for an old one, giving me two old ones lol. At least it's been serviced to some extent and it won't bind anymore.
