The reason the new relay is getting hot is probably because the pump points are goosed, you can get new points from David Silver or WEMOTO.

Re: Tri arm fuel pump relay very hot
Thanks for the reply, I have swapped the fuel pump which fixed the problem. I also changed the jump leads as the solenoid kept clicking and the leads were getting really hot.
Thanks

Re: Tri arm fuel pump relay very hot
When the points on the pump stick it is connecting back to the battery, there is not a fuel "switch" the pump has a solenoid in it connected to a diaphragm pump, when the pole of the solenoid is shot to one end of the pump it disconnects the power then the solenoid resets, which reconnects the points, etc etc, like an old fashioned electric door bell.
If the points weld there is constant power so the solenoid won't return and the wiring coil inside starts doing an impression of an electric fire.
. A replacement points set is cheap. they fit inside the black plastic end cap.
A relay is similar, with points and a coil which can heat up and burn.
If you're stranded a pump from a Toyota lite-ace or one of those micro vans fits, but you have to remove a bracket..just in case you get stuck in Malaysia..: )
Or you can re-arrange the pipes from the tank, to the carb to bypass the pump as a get you home.Works fine.
